Prototypes were fabricated for testing to validate the design. Project California includes a far-reaching testing regimen that is much broader than those used by most bike manufacturers, says Guichard: “We decided, early on, that existing bike lab tests do not accurately reflect reality and, in fact, make incorrect assumptions about where each tube on a bike frame carries the most load during certain ride conditions, which was verified with our ‘strain gage’ bike.” Outfitted with sensors and ridden hard, the instrumented bike showed that bending and torsional loads in race conditions were distributed in the frame differently than existing simulations indicated. Cervélo uses more than 15 different tests, including the new load cases that take into account riding styles, such as carving curves on a fast descent or vigorous out-of-the-saddle pedaling, which puts high strain on the chain stays, down tube and bottom bracket. Cervélo also uses testing loads that exceed industry norms by at least 20 percent. Front fork impact, which CEN defines as 47 joules (35 ft-lb/ft), is tested in Cervélo’s lab at 87 joules (64 ft-lb/ft), an increase of 87 percent. The strain gage data, coupled with the actual frame tests and the Anaglyph software, allowed the team to tweak the composite layup multiple times to add more strength and stiffness in the tubes where needed, yet keep overall material usage low to hit the weight target.

The breakthrough came when Swiss engineers working for Alinghi’s 2007 America’s Cup challenge laid out fibres and pre-impregnated them with thermoset resin glue, creating featherweight filament spread tapes of pure fibre. By building these into sail sections, adding extra layers of tape in high stress areas where strengthening is needed, then vacuuming these onto the mould, heat treating to activate the resin glue, a one-piece sail was created that was pure fibre and, crucially, no film. In the end Alinghi didn’t use the shiny, jet black sails but North Sails understood the potential of the technology, then known as Amalgam, bought it and used it to launch its 3Di range of sails.

The entire hull is then demolded and placed into a green jig, which is a frame with cutouts enabling installation of the rudder and other structures while holding the entire hull to its shape during postcure. This frees up the separated half-hull molds to begin production on another boat. Meanwhile, the Farr 400 deck and internal structure have been produced, using the same materials and basic process as the hull. As with the hull, 5-axis CNC machining is used to ensure that the highly optimized geometry of the deck mold and the tooling for the internal structure is carried through the production process with accuracy and consistency.

As with most things in life, choosing new cruising sails involves compromise. You can opt for the longer life and lower cost of woven polyester sails and accept that, within a season, they will begin to stretch and you will lose full control because you can’t flatten the sails, which means more heeling, more weather helm, more leeway.

It also showed how the body would behave when attached to the chassis. Using this information, Graf constructed a half-scale model of the car to evaluate the overall visual appearance. After this, high-temperature molds for vacuum bagging were ordered … and a new business was born.

A key element of the CBS system is the highly filled surfacing film/primer, which provides a resin-rich shell that blocks fiber read-through and enhances paint adhesion. Developed inhouse, the film typically is 700 g/m2 (2.29 oz/ft2) by weight and features a solvent-free, hot-melt epoxy film sandwiched between fiberglass scrim and proprietary, finely woven thermoplastic scrim layers. Because it is flexible and slightly tacky, the film layer goes into the tool first and, during cure, forms an opaque, homogeneous surface.
